Heavy maintenance & precision shaft alignment: drive-belt calibration

A motor that fails after eight months rarely failed because of the motor. It failed because a coupling was a few tenths of a millimetre out of line and every rotation converted that error into heat inside a bearing.

The physics of a small error

Parallel and angular misalignment both impose cyclic side loading on bearings and shaft seals. At 1,500 rpm that load is applied twenty-five times per second, so a tolerance measured in hundredths of a millimetre becomes millions of stress cycles within weeks.

The observable symptoms — elevated bearing temperature, twice-line-frequency vibration, seal weeping and premature belt wear — all appear long before the failure that finally stops the line.

Baseline before alignment

Soft foot, baseplate distortion and pipe strain are corrected first. Aligning a machine that rocks on its feet simply records a fault in a different position.

Thermal growth allowances are applied for machines that run hot, so the cold alignment target is deliberately offset to land correct at operating temperature.

Laser alignment and belt tensioning

Laser alignment replaces dial gauges for repeatability and produces printable before-and-after values. Pulley alignment and belt tension are then set to manufacturer specification with a tension gauge rather than by feel.

Recorded tension values matter: an over-tensioned belt destroys bearings just as reliably as a slipping one wastes energy.

Vibration telemetry closes the loop

Wireless vibration and temperature sensors on critical drives publish trends continuously, so degradation is detected as a rising baseline instead of an unplanned stoppage. Alarm limits are derived from the machine's own post-alignment baseline.

Handover documentation

Each intervention closes with an alignment report, tension values, shim record, lubrication schedule and the recommended re-check interval — the pack a plant maintenance team needs to keep the machine in specification without the integrator on site.
